The problem
Noise-induced hearing loss is gradual, permanent, and painless, so nothing on the floor tells anyone it is happening. There is no bruise, no near-miss, and no moment where the injury announces itself. By the time it is noticed it is not recoverable, and the exposure that caused it happened across years of shifts that all felt normal.
That makes hearing protection unusually dependent on being worn correctly, every time, by people who get no feedback either way. A rating on the box describes a laboratory result achieved under trained, supervised fit. What a specific worker actually gets depends on whether the plug is rolled and seated properly, whether the muff cushion still seals against the side of the head, and whether the protection stays on for the whole exposure rather than most of it.
Over-protection is a failure mode in its own right, and it is easily overlooked. Attenuate too far and the wearer loses speech, machine cues, and backup alarms — so they lift a muff to talk, or seat a plug loosely on purpose, and they are right to, because they need to hear. Protection that isolates someone gets defeated, and a defeated device protects nobody while still appearing on the compliance record.
Why it costs
The exposure that matters is cumulative across the shift, which is why consistency dominates. The Canadian Centre for Occupational Health and Safety, citing UK Health and Safety Executive guidance, puts the effect starkly: a protector rated at 25 dB, removed for five minutes in an hour, delivers no more than 11 dB of actual protection. The loudest minutes carry far more of the dose than the quiet ones, which is why "most of the time" is a much weaker position than it sounds — and why comfort and convenience are not soft questions.
Hearing loss claims are slow, expensive, and hard to defend. They surface long after the exposure, often after the person has left, and the defense rests on records: the noise survey, the training, the issue log, the fit checks.
There is also a cost that rarely gets attributed here. Where people cannot communicate comfortably, instructions get missed and errors follow.
A current noise survey comes first. Fit, communication needs and comfort over a full shift are then selection criteria rather than preferences. The rating narrows the field. It does not make the choice.
What a rep can see on a walkthrough, without asking a question
- Foam plugs seated shallow, with a visible length of the plug still outside the ear
- Muffs worn around the neck, pushed onto the forehead, or hanging on the machine
- Muff cushions cracked, hardened, shiny, or repaired with tape
- Unused plugs on the floor, in scrap bins, or in machine trays
- Earbuds or music headphones worn instead of, or underneath, hearing protection
- Posted hearing-protection signage with no dispenser at the entry to the posted area
- A dispenser that is empty, or stocked with a single style and size
- People raising their voices or leaning in close to be heard inside a posted area
- Plugs stored loose and dirty rather than in a case, on a corded pair meant to be reused
- Muffs left in direct sun, on a heater, or in a vehicle cab
How to use these: These show how protection is being used, not whether the area needs it and not whether the current product is right. Noise exposure is a measurement, not something a walkthrough can judge, and a plug worn loosely might be an operator on a break in a posted area. Treat every cue as a reason to ask who owns the program and when the area was last surveyed. Do not quote an attenuation rating, promise a decibel reduction, or tell anyone their protection is adequate — attenuation on a spec sheet is a laboratory result, and what a specific person achieves depends on fit.
